G'day,
IanT, thankyou for the generous offer, I need to buy you a bottle of something if I ever get back over there, PM on its way shortly  

dddns, the original die grinder was very good quality and approx $200au, it has done something like 400 PCB's so far so I won't complain. If you do a bit of google research, they are available from approx $25 to $150 but I have never seen the exact unit I have, should have got a couple of spares at the time  

P.S. Die grinder is 16mm Dia x approx 170mm long.

The PCB arrived today. IanT, thanks. :)

Note: the board is designed to use the turned pin male and female headers, not the square pins that come with modules.
The RTC still uses square pins as they are supplied ready fitted with female headers to suit.

I've tested a dry fit of most components:
USB sockets fit ok.
PS2 socket fits ok.
Audio socket fits ok but you have to trim off the two locating pegs closest to the edge of the board. This is normal for me, it allows the socket to project far enough to go through a front panel. The pegs end up exactly on the edge of the board!
USB hub lines up ok as far as I can tell.
I2S audio module lines up ok as far as I can tell.
Battery holder fits ok.

Where I've said "lines up" it's because I have none with pins on them so I held them up to the light. :)

I couldn't find a SD card socket. I'm sure I have one...

Displays are available in the UK from The Pi Hut. £27.60 including VAT for the 7" version.

I'm still away Mick but would be interested in a photo of your 'built' board (in 'dry-fit or finished mode) if possible, a picture being worth a thousand words etc...

Your PCB is in the post too Lyle but will probably take a little longer to arrive!  :-)

Forget what I said about "designed for turned pin". This is how it's meant to be built. Ish.

The SD card holder is upside down because that's the only one I have. If you only have an upside down one then simply mount it on the bottom of the board and the pins will work out. :)
I didn't have the right lengths or matching sockets for the Pico, but you know what I mean.
Although I've shown a YD-RP2040 plugged in it won't work, of course. It was just to hand and the right size. :)
The USB hub uses 2mm pitch connectors, not 2.54mm. I got my turned pin ones from AE.

When the USB hub is required you will need a lead from the hub and plugged into the pico. At this speed and over that distance you can get away with just ordinary wire and a mini plug.
When the PS2 socket is fitted the other USB socket area is used for the level shifter components. I haven't shown these. The hub isn't fitted, of course, as there's no point.
H5 and H6 will accept either female sockets or normal male header pins. Your choice.
